Silk-Screen Printing

UV Coating & Decorative Applications

Water Transfer Printing / Hydrographic Decoration

Water transfer printing, also known as hydrographic printing, enables complex patterns to be transferred onto three-dimensional surfaces.

  • Wood or natural textures
  • Specialty graphic effects

Because the film follows complex surface geometry, water-transfer printing can create visual effects that would be difficult to achieve with conventional flat printing methods.

Gradient Color & Advanced Decoration Technology

Gradient colors have become increasingly popular in premium helmets, sporting goods and consumer products.

Rather than using one single process for every gradient effect, Aurora can evaluate the part material, geometry, production volume and desired appearance to determine an appropriate manufacturing method.

Printed PC Film + 3D Forming

For compatible polycarbonate components, gradient graphics can first be printed onto a flat PC film or sheet.

The decorated film can then be shaped into a three-dimensional component using thermoforming, vacuum forming or high-pressure forming, depending on the application.

This approach allows the graphic design to be created before the three-dimensional shape is formed, which can provide excellent control over color transitions, patterns and graphic positioning.

Printed polycarbonate films are well suited to three-dimensional forming processes when the film, ink system and forming parameters are selected together.

For helmet applications, this process can be particularly relevant to formed PC helmet shells and decorative components.

IMD / FIM — In-Mold Decoration & Film Insert Molding

For suitable injection-molded components, IMD/FIM technology provides another advanced decoration option.

A typical FIM process includes:

Graphic Printing → Film Forming → Trimming → Insert Into Mold → Injection / Over-Molding

The graphic is first printed onto a thermoplastic film. The film is then formed into the required three-dimensional shape and positioned inside an injection mold. Molten resin is injected behind the film, integrating the decorated film with the molded component.

This technology can provide:

  • Complex multi-color graphics
  • Precise graphic positioning
  • Integrated decoration
  • Premium surface appearance
  • High design flexibility
  • Scalable production for suitable components

Importantly, FIM/IMD is more appropriate for certain injection-molded plastic parts than for every type of helmet shell. The manufacturing method should be selected according to the actual product construction.

Gradient Spraying

Gradient spraying provides another flexible method for producing smooth transitions between two or more colors.

Using controlled spraying techniques, colors are gradually blended across the surface to create the desired transition.

This approach provides substantial creative freedom for:

Depending on the coating specification, an appropriate clear coat or UV-cured topcoat may also be applied as part of the finishing system.

Multi-Color Injection Molding

For suitable injection-molded plastic components, two-color or multi-color molding can create contrasting or transitional color effects directly within the molded part.

This approach is especially relevant for components where color is part of the material itself rather than a coating applied afterward.

Multi-color injection molding is generally a different process from decorating a thin thermoformed PC helmet shell, so Aurora’s engineering team evaluates the most appropriate technology according to the individual product.
